Passed the air leak test.... I replaced the door gasket 1 year ago and the door glass is firmly in place. No movement.... the SS cat is going to be a between seasons thing, for now limping on a mostly toast cat but it's a night and day improvement allready.

I’d suggest checking everything really well in the off season. That cat in your first post is really smoked.

Would explain why I'm having cat issues in spite of diligent maintenance and exceptionally seasoned wood.

Well that's great the stove is still functioning for you. Sorry you didn't find a culprit as to why your ceramic cat fell apart on that one side. I'm at a loss on what to suggest next to chase down what may have caused that.

well i think a problem became apparent today. Adhesive failed on the door gasket, came right out last night.... What size gasket does the door take on the PEJ1006? I found 7/8? but that doesnt seem a very available size?

This is a dealer only gasket material which I think is lame but the seal is so important that you need the right stuff. I recall it was 30$ paid to the dealer and the gasket was shipped directly from BK to my house.

I used a very deep bed of permatex copper RTV, the highest heat stuff for exhaust. It's all just RTV but the copper looks good in the one place it spooged out. I think I used a whole tube!

While you have the door gasket out you can verify the glass gasket nuts are all properly tightened and the glass retainer brackets are flat. This is another lame thing about the BK, the door glass retaining nuts are under the door gasket. Makes access to glass gasket impossible and makes the door gasket prone to leakage unless you are liberal with the RTV bedding.

I think "poisoning" refers to inactivation of the catalyst material due to burning chemicals of some type...colored newsprint, treated or painted wood, etc. I've seen the term "masking" used for what you are describing...coating with a non-harmful material that can be removed by washing the cat.
Yep, I've seen the catalyst coating peel off the substrate in a couple of cases. I think that happens by repeatedly running the cat very hot...like glowing very bright orange.
Not sure why the BKs are so sensitive to air leaks. I've had an air leak in the Keystone, and my SIL's Fireview, but have never seen a ceramic cat crumble. The air on both stoves comes out right in front of the cat.
I would get the OEM product, it may be from a different maker..?
Also, do you open the bypass for a couple of minutes before you open the stove door, to allow it to cool some?

Air leaks in a bk can cause thermal shock to the cat but also uncontrolled intake air bypassing the thermostat can overfire the cat.

    Bobdog’s cat was exceptionally destroyed.
