Seems odd that any carbon would make its way through that muffler

I have seen sparks come through the spark arrestor on my 6421. It happened 3-4 times when I had the cat still inside the muffler. It has not happened since I removed the cat. It has They came through the port, not the bolt holes in the front. It scared me the first time it happened.
I don't see how it's possible for sparks to come through the bolt holes. But I wouldn't believe sparks would come through a screened muffler if I didn't see it myself.
The screen never got cherry for me but if I ran it for 15 or longer I used to be able to the cat through the screen and it looked like a butane torch inside. This was the main reason I took mine out.
You should still check if the chain is off the rim and could be the cause in this case.

I would definitely recommend gutting the muffler. Took me about an hour. Barcroftb did a great thread on it and explained it much better then I ever could!
Rock, have you seen the cat look like a torch yet?

So far as the saw has been running great, didn't seem to be running hot or anything so, I just never looked

The mufler have two tubes that help the screws to go in the position more easy theese tubes are welded or pressed in the mufler depent of how any factory place them
if one of the tube is break or break off its place then sometimes you will see smoke come out from there or maybe and sparks

a phenomen that i have notice the last period on oem husqvarna 372 mufflers not sparks but smoke from the tube
