I've been getting by for years with little wire brush wheels in drill and Dremel. But it's tedious, and particularly the Dremel sized wheels, wear out fast. I got a box of 36 off eBay, most jobs wear out at least a few.

Other than sandblasting, which I'm not set up for, is there a better way?

What are you trying to remove rust from? I have had good success with a 4 1/2” grinder with a flap disc. They also make wire brushes that will attach to a drill or a grinder that have worked well for me.

I’m just rereading your post title. Sounds like my options won’t work for you. You are talking about detail work it looks like.

Most recently, a classic Vermont Castings Resolute that I picked up off Craigslist. The seller had left it on his porch, and it had rust in every nook and cranny. Lots of detail, plus the gasket grooves needed cleaned and prepped for new gasket.

    Stuff like that.

muriatic acid, but it will flash rust if you don't do something with it in a few hours.

I've tried a vinegar bath, and a salt and vinegar bath, on some really rusty stuff in the past, I can't recall what the stuff was, but I recall it worked to dissolve the deep rust in time, but almost immediately rusted again. Just as you described. That said, the new rust was just on the surface, and wire brushed right off.

I'll keep the acid bath in the repertoite for certain deep rust projects.

Rinses off with water, so a heat source or fan can help dry the parts afterwards.
I used it on the cast iron door of my last stove... made it look brand new!

Just spent an hour today cleaning the cast iron doors for a stove! Came out nice, but I'm sure I'd have done it in 15 minutes with the jelly.

    Now they are $40?

If that's real, I would definitely want one.

Does it also work for unwanted hair removal?

So I know it won't work for you, but wanted to put it on here for anyone else that needs it.
For big rust, like flakes of rust you need to get off your truck frame, get a pnuematic needle scaler for the tight corners and an air chisel for the flat straightaways. Once that's done, blow it all of and hit it again, blow it off, apply dust mask and wire wheel with 4.5" grinder. Needle scaler also works for getting millscale off of thick plate steel before welding to keep mill scale out of your weld .
