While cus_deluxe sits with suds in hand, I'll go clean my own keyway out, and return for results...

Probably too late now. But you can also tap the key down through the setscrew hole with a punch.

Still here. Still a no go. I did the two chisel thing again using electrical tape to tape the two chisels together with a gap the width of the shaft. Git her situated, light taps and it ended up collapsing the collar a little that held the shot bearing.

Drill out did not work from the end of the key. I was hoping to remove enough material to collapse the key from the set hole. I tapped the top of the key with a flat ended punch, no go.

I went around with fine sandpaper again at the end if the shaft. Still no gain. The pulley wheel ends up at the same spot.

I will say I am very persistent, but I gotta call it for the night. I'll be back at it tomorrow for a bit. I will get an answer.

Thanks everyone for your help. I'll keep ya posted.

Sometimes a good overnight soaking of penetrant makes all the difference in the world.

I finally got the pulley wheel off. The key was all sorts of puckered. Drilling down from the end and using a punch to knock the high spots down was enough to get it off.

Time to look for a bearing now. I also found a chunk of the cast drive pulley wheel at the bottom of the case. It was an old piece as the one on their is intact. Prior owner probably had work done on it before.

Now that all this is apart, I will go through it and look for any other areas of concern.

    Thanks again.

I'm betting the shafts is mushroomed more than you think. I had a similar situation on my snowmobile when I rebuilt the gearbox. Use a brass, copper or deadblow hammer on applications like this....

If you have access to a set of calipers, you could check,to see how bad the swelling is on the end of the shaft.....

I went around the edge of the shaft with a worn flap sander so it would not be too aggeessive before starting this morning.

Looking down the top set screw hole, I could see the puckered metal on the top of the key not letting the pulley wheel go too far off. Once I got the key drilled and knocked down the high spots she let go.

I got the key out with a drill and light taps with a punch. I'm now getting it all back together. I missed dinging the keyway up for the most part.
