I have trouble getting my 500i tension tight. The screw moves the pin without the bar, .but when I put the bar on it will only go so far. Not tight enough. I don't see any bad spots on the screw. Its almost as if the pin isn't long enough. Trying to run a 25 in bar the same size that came with it

Is your chain the proper number of drive links? Or did it possibly stretch so far it’s beyond saws range to tension it?

New chain and I bought it from a stihl dealer after I told him the model and bar. Also there's still room on the screw drive

I almost wonder if the dealer miscounted the drive links when making the chain from the roll. Nobody’s infallible.

With the clutch cover on and no bar, can you run the tensioning pin from one end the whole way to the other?

Since I had to go home for something else I grabbed the saw. Yep the pin will go all the way out and all the in without the bar but with the clutch cover on

So I took the pin out and didn't notice any damage to the worm gear pin threads or the gear attached to the adjustment screw. It seems that the gear and the worm drive are slipping on each other. Like one of them is moving away from the other when tension is applied.

Can you replace that worm gear/screw assembly? Sounds like it’s the problem.
